# Partial discharge inception voltage (PDIV) and layer-to-layer insulation stress

mycoil.info Engineering Desk • Oct 12, 2026, 2:11:36 PM

In high-voltage power conversion and micro-actuator assemblies, high electrical gradients between adjacent wire turns or winding layers can induce localized micro-discharges long before a complete [dielectric breakdown](https://www.mycoil.info/glossary#term-dielectric-strength) occurs. Managing partial discharge phenomena is critical to preventing long-term insulation erosion, carbonization, and catastrophic premature failure in compact electromagnetic components.

## Definition

Partial discharge inception voltage (PDIV) defines the threshold AC or DC voltage level at which localized electrical discharges (partial discharges) commence within microscopic gas-filled voids or across solid insulation surfaces under specified test conditions. Paired with partial discharge extinction voltage (PDEV)—the voltage level at which discharge activity ceases upon decreasing applied potential—PDIV serves as the primary design margin metric for high-stress electromagnetic windings. Quantitative measurement and test protocol standards are globally governed by [IEC 60270](https://webstore.iec.ch/).

## Key properties

Within the microscopic air voids trapped between fine wire turns ($0.010\\text{--}0.050\\text{ mm}$ range; see [physics of ultra-fine wire winding](https://www.mycoil.info/physics-ultra-fine-wire-winding-0-010mm)), breakdown behavior is governed by Paschen's law. For air at standard atmospheric pressure, the Paschen minimum occurs at a pressure-distance product of approximately $p \\cdot d \\approx 0.75\\text{ Pa}\\cdot\\text{m}$ (or $7.5\\text{ Torr}\\cdot\\text{cm}$), yielding a breakdown voltage minimum of $V\_{b,\\text{min}} \\approx 327\\text{ V}$. As inter-turn spacing gaps shrink further in fine-wire configurations, localized electric field gradients ($\\text{V/m}$) can approach or exceed threshold limits.

| Magnet wire insulation grade | Nominal radial film thickness | Typical breakdown voltage ($V\_{\\text{breakdown}}$) | Relative PDIV safety margin |
| --- | --- | --- | --- |
| [IEC 60317 Grade 1](https://www.mycoil.info/iec-60317-magnet-wire-insulation-grades-dimensions) | Standard single build | Lower baseline | Moderate (suited for low-voltage DC) |
| [IEC 60317 Grade 2](https://www.mycoil.info/iec-60317-magnet-wire-insulation-grades-dimensions) | Heavy double build | Elevated threshold | High (recommended for high-frequency PWM) |
| [Triple-insulated wire](https://www.mycoil.info/transformer-bobbin-insulation-design) | Reinforced multi-layer | Maximum isolation | Strict reinforced insulation rating |

## Frequency and operating limits

Modern wide-bandgap (SiC and GaN) power electronics impose severe high-frequency operational limits on inductive components:

- **Capacitive coupling magnification:** High-frequency pulse-width modulation (PWM) with steep voltage rise times ($dv/dt$) concentrates voltage steps across initial turns, amplifying inter-turn stress.
- **Thermal aging feedback:** Elevated operating temperatures reduce the activation energy required for micro-void ionization, lowering effective PDIV limits over operational lifetimes (see [thermal dissipation & power loss calculations](https://www.mycoil.info/thermal-dissipation-power-loss-calculations-fine-wire-coils)).

## When to use

- **Automotive traction inverters:** High-voltage 800V bus systems requiring strict IEC 60270 verification to prevent inverter-fed motor winding failure.
- **Miniature high-voltage transformers:** Medical and aerospace power supplies operating under severe volumetric constraints.
- **Design rule verification:** Applications where calculating worst-case inter-layer potential difference ($\\Delta V$) must precede physical prototyping.

## Limitations

- **Environmental dependency:** Ambient humidity, barometric pressure, and temperature directly shift air ionization thresholds, complicating unsealed component design margins.
- **Manufacturing tolerances:** Minor variations in outer wire diameter ($d\_{\\text{outer}}$) can alter inter-turn air gap geometries, causing batch-to-batch PDIV variance.

## Comparison to alternatives

Mitigating partial discharge risk requires careful evaluation of winding layout strategies:

- **Wild winding:** Uncontrolled layer crossovers can place high-potential conductors in direct physical contact with start turns, creating high localized stress points (review [orthocyclic vs. wild winding characteristics](https://www.mycoil.info/orthocyclic-vs-wild-random-winding)).
- **Orthocyclic winding:** Delivers predictable, linear voltage distribution across symmetric layers, minimizing peak inter-turn voltage steps.
- **Alpha winding:** Completely eliminates internal start-lead crossovers, removing high-voltage stress points entirely from the core interface (see [the alpha winding method guide](https://www.mycoil.info/alpha-winding-method-eliminate-lead-out)).

## Failure modes

- **Insulation carbonisation and electrical treeing:** Continuous micro-discharges bombard the primary enamel coat, breaking chemical chains and forming conductive carbon tracks. *Prevention:* Utilize [IEC 60317 Grade 2 heavy-coat enamel insulation](https://www.mycoil.info/iec-60317-magnet-wire-insulation-grades-dimensions).
- **Interstitial void ionization:** Trapped air pockets ionize under high $\\Delta V$. *Prevention:* Apply vacuum pressure impregnation (VPI) or [self-bonding backlack thermal activation](https://www.mycoil.info/guide-self-bonding-wires-backlack-thermal-solvent-activation) to eliminate gaseous pockets.
- **Surface tracking:** Creepage failure across exposed bobbin surfaces. *Prevention:* Adhere strictly to [bobbin geometry and margin tape insulation rules](https://www.mycoil.info/transformer-bobbin-insulation-design).
